Body structure 1999-2005

Rear subframe mounting point cracking: the trunk floor tears around the points where the rear subframe bolts to the body, because the spot welds and sheet metal are inadequate for the loads. Widespread across MY1999-2006 sedans and coupes; a US class action was filed in 2006 and settled in 2009. BMW's official remedy injected structural foam, which stiffened the area without addressing the weak spot welds, so recurrence is common.

Cooling system

Plastic thermostat housing, expansion tank and water pump failures causing overheating.

Engine

M54 oil filter housing gasket and valve cover gasket leaks — oil onto the belt and exhaust.
